Actually, heat can kill a battery quicker than cold. Regardless, 2 years is far too short of a life unless it was abused or replaced mistakenly thinking the battery was at fault when it was something else. Look elsewhere. A dying battery isn't going to heat up your cables.
Having to have a battery replaced at two years old should be a red flag. Batteries last way longer than that normally. Hot cables imply significant current going through them. Which may be why the first battery died. Given the starter problems maybe something is shorted out within it?
There are likely more than one set screw, as prior comment noted. I had issues trying to get a drive pump pulley off for that same reason - I only loosened one of the two set screws. Check for others.
I've been asking in several forums for a year or so and nobody has any info. I'm pretty surprised since it would be very unlikely that BB spec'd those lights custom for this use... I'd imagine they just went to a light manufacturer and found some that met their needs and bought them in bulk. But...
Per my BB dealer, the drive belt tension is set correctly when a credit card (or .030 feeler gauge if you have one handy) slips between the tensioner spring coils without much effort, but not loosely.
Have you contacted your dealer or Bad Boy directly to ask about adjustments? I know on my Rogue there are various steering lever-related adjustments but I don't know what they really do because I haven't had any issues to fix.
You can certainly run it safely for a short time in a controlled dust-free environment like your garage. You wouldn't want to run without the filter while mowing through, because it could pull in dust & dirt instantly.
The weird thing is that my dealer's technician didn't have any idea of the above and just said "run it for a while then you'll get the rest in there". And I e-mailed Bad Boy itself and they said the same thing. I believe what you're saying is accurate and these other folks are clueless.
